I don't want to be all talk and no action.  I have been wanting to start a build thread.  It seemed like 2015 was the year that everyone decided to build their boats.  I haven't been able to make as much progress as I would have liked, but I am posting up in no particular order.

This bowl lightening all started out when a customer absolutely had to have the lightest jet pump in the world.  A titanium shaft was procured, the ball bearings in the thrust bearing were replaced with ceramic balls, and the impeller was lightened.  I was tasked with finding a way to pull the most weight off of a Dominator bowl possible.

I wanted to have cool race parts on my boat too.  I reverse engineered my Berkeley G bowl, the same way I did the original Dominator bowl, with just a test indicator and a mill equipped with a Digital Read Out (DRO).  I generated a drawing in SolidWorks from the point that I measured.  I did this for every surface that I could reach, inside and out.  In some cases, I had to make special styli to reach into the curved vanes.

Extensive measuring revealed a minimum wall thickness.  While removing material from my solid model during my quest for reduced weight, I did not reduce wall thickness below the minimum.

I performed some basic Finite Element Analysis (FEA) to determine if my concept was feasible.  Testing was simulated at 4000psi, approximately 10x the maximum operating bowl measured.

Stress testing revealed something interesting.  By making the wall thickness more consistent, the failure point (red) was drastically reduced.  It is important to note that that this is a very basic test and not truly indicative of real world results because I didn't model the vanes.  The actual failure point of an un-modified Dominator bowl is spot on with the failure point (red) of the original test simulation.  Of course that requires in excess of 2,000 horsepower to blow out a chunk.  I leave this area unaltered as to not weaken ir further.

I like to try to learn something new in everything I do.  For my bowl, I wanted to push my limits in SolidWorks and my CNC programming.  I have never really liked how the cradles attach to a Berkeley bowl and I hate installing them even more.  While working with Beerjet, we came up with an idea of integrating the cradle into a spacer.

I wanted to also integrate the bowl plug and vane extensions into this spacer that would extend back into the droop for water control, but I didn't have the time nor the guts to machine out 7/8" of my bowl vanes, potentially scrapping my bowl, and fit new extended vanes.

My intent was to come up with a design totally unique from what I had done in the past as well as what the copycats are doing.  The contours are all elliptical radii, blending the spacer/cradle into the original contour of the bowl.

The bowl and spacer/cradle were modeled as one so that the contours blend seamlessly.  The single model was then cut into two separate part detail models, one for the bowl and one for the spacer/cradle.  The two separate detail models were then inserted into an assembly model.

The assembly model was imported into MasterCAM and code was generated to machine both parts assembled together.

Running a 1/2" 3-flute Data Flute carbide end mill 204.6 inches per minute at 7,029 RPM, .125 max radial depth of cut, and .750 max axial depth of cut.  That works out to 920 Surface Feet per Minute (SFM) with a peak Material Removal Rate (MRR) of over 19 cubic inches/minute.

Solid model in SolidWorks.  Mill tool paths generated in MasterCAM.  Manually programmed the Haas lathe to turn the profile of the crown.

Drilling operation to rough out the windows.  Surface high-speed roughing with 1/2" ball end mill.  Surface high-speed finish waterline with 1/4" spherical end mill.  Surface high-speed finish radial, .001 step over.  Before polishing.

Thank you guys.

Blowers are old news now.  I don't think there is much market for idler pulleys.  Plus, it is not really my design, I just admire that Halibrand design.  Also, as an engineer, I am not down with copying someone else's design for profit.

On a side note, Halibrand should have taken the steps to protect themselves against the plethora of unauthorized copies of their products.
