How would you go about re- fiberglassing together a deck and bottom half of a hull once it's been separated? Is it real difficult?
I capped my last boat myself so I know a bit, but I've never tried to do this one. Thanks for any help guys

This is not too big of a deal if the hull stays fairly symmetrical. It's the super floppy ones that get you into trouble.
How long has it been apart?
When I have done them in the past, I used several small mobile home Jacks and lumber to support the deck from the floor of the boat. This allows you to control how quickly and squarely you lower it down.
I then used shrink wrap tape to temporarily secure the sides and transom ensuring a uniform fit.
Then it's just a matter of using fiberglass tape and rain to tab the sides in from the inside.
Not real difficult, but extremely time consuming. Slow and steady wins the race.
What are you working on? Sounds cool if your going through this kind of effort.

Nothing yet, but I saw that Bahner tunnel for sale and it's got my wheels turning. The one where the guy has it split in half currently in the classifieds. I'm wondering if it's a hull worth saving

If its the black one its not that hard to do. I was gonna build that one a few yrs ago. The cap is hanging up inside the shop. The hull was pulled out to take a pic of it. It has been either in the shop or under storage out of the rain and sun for a few yrs

Yeah the black one in Elsinore. It's kind of tempting, but I'm curious about the other repair work needed and also doing the jet conversion. I've done a setback pump but never converted a wacker

You should start a thread with some pictures of the area in question, but for the most part, it gets repaired from the inside.
The old tabbing material needs to be removed, either by peeling or grinding, then the mating surfaces cleaned up and prepped for fiberglass.
One that's done, tape the living heck out of it on the outside and start installing fiberglass strips to the joint, try to keep the length of each strip to about 2 feet and about 3 inches wide. I use cross weave, but you can use regular matting if using polyester or vinyl ester resins. Epoxy, you will need to stick with cloth/roving.
Good luck. Should take about two days work if you went all the way around the hull.

How good is the gel coat? In addition to repairing the inside, I would take this a an opportunity to cap it.
Some will only grind out a little of the seam an fill it, only necessitating touch-up of the gel coat an inch or two away from the seam. I would feather it back at least 2-inches on each side of the seam and about half of the thickness of the hull halves deep.
I would then lay in one 2" wide strip of ~26oz +/-45 degrees fabric followed by a 4" wide strip of the same fabric.
There is much debate over which layer should be laminated first and I sometimes flip-flop as to which theory I subscribe to. One theory, used in aerospace repair procedures, is that listed above, so that the fibers of each layer have 1" of bond overlap onto existing structure. The only time I reverse the layers is if I am planning any grinding or sanding which might break into the strands of the fabric.
After the two layers of +/-45 degrees fabric, I would build the remainder with Chopped Strand Mat (CSM). In this case, the CSM is going to cover the fabric. Continue to build and sand CSM until the original shape is achieved. For very small imperfections, you can use Bondo or you can make your own filler from resin and talc, Cab-O-Sil, microspheres, et al.
Application of the gel coat or paint is really dependant on what the boat looks like now. Post up some pictures for more accurate suggestions.

I love those barrel back hulls. They just beg to be capped.
You're probably not interested in re-gel coating the entire boat, but you could do just the blue for now. You could even do paint, however that is in a danger zone and will chip easily.
If you don't get carried away with your grinding and filing, you can easily keep the repair within the blue.

It is already paint. I believe. Virtually all Sanger boats of that vintage had painted graphics.
