since we don't have a tow rig section i am asking this here , can someone tell me how i can get more flex or angle out of my front drive shaft on my pickup? it is a 1980 c30 chevy i converted to 4x4 using all factory parts from a 86 k30 chevy, i threw in some 2'' springs in the front and now the drive shaft will bind up at full droop. it has plenty of extra length but the cv joint at the transfer  case is where the problem is. can i clearance the cv out without any problems or do i have to buy a custom one? here is a pic of what I'm talking about  (not my pic)

Clearance it. As long as you leave enough meat around the needle bearing you should be fine,but if all the parts are stock you shouldn't be binding at full droop. You might be over extending the travel which could lead to other problems. The longer travel with out extending the links bars( if that's how you did it) will roll the diff over and could roll the wrong way on the way back up from full droop. If it's leaf springs you could have a problem with steering angle as well at full droop. With out seeing what your working with I'm just guessing.

It has been years since I messed with this, but as I recall, and more memory will fade in later as I think about it, the goal is to measure the axle pinion angle and the transfer case pinion angle and they should add up to 180* with deflections in opposite directions. We did it using the yokes, a magnetic torpedo level and and angle finder on the level. Add (Or subtract, depending on which end or which way you are going) 90* from that measurement. The only way to fix these is tapered shims between the axle and leaf springs on the axle end of the shaft.   

Been a long time, and my memory could be off, so maybe there's a better answer out there.

 i will try to get pics tomorrow, the truck has leaf springs and i did add a 2'' steering block to correct the steering arm angles. there is no issue with the axle travel or  pinion angles during the suspension cycle, the only problem is the cv joint on the drive shaft  at the transfer case will not flex enough. i just wasn't sure if i could safely grind out the joint to get more angle without causing more problems.

I think something else may be out of whack. I am using an 89 setup with 4" springs without getting close to binding. Is the rear of the T-case very low, increasing the angle?

the transfer case is in the stock location, i had a 79 gmc 3/4 ton with a 6'' lift before and didnt have any issues eather. because this truck is a 1 ton , could the driveshaft be heaver duty and just not able to flex as much as 1/2 &3/4 ton's ?

That could be, mine is a 3/4 ton. I say grind it as much as you need. How hard do you use it? My worst case would be towing someone in the sand. If mine breaks, I put it in 2wd unlock the hubs and drive it out carefully leaving the poor guy behind. I rarely "NEED" 4wd. If you are hard core spend the money otherwise grind it and keep an eye on it. If you are really worried buy a spare.

this thing spends most of the time as a daily driver/ tow rig,  like you i only use 4wd in the desert if someone is stuck. so i will do some grinding and go from there. i finaly found this problem in some 4x4 forums  and most guys are just grinding them out unless its for a pureoff road  truck , then they go custom high $$ stuff.  thanks for all the help. carry on......

Call a professional, driveline vibration over time can cause pretty major issues. I have had a couple drivelines build by this guy, all the pre-runner and off-road shops around OC use him too.
