Well I got up this morning with the idea that I was going to replace the intake manifold gasket to stop the oil leak... As I started pulling off water lines and marking and removing wires... I started thinking about the floor that I was sure was at least a little rotten as the jet-o-vator handle pulled out of the floor a couple trips ago and I had to move it back about 3 inches for it to hold. So I glanced over at it and saw plants growing from the hole where it used to be. OK season is getting colder so lets pull the carpet back and see just how bad it is.

About 300 lbs of very stinky water saturated foam and utterly rotten wood later >:D
I removed everything without electricity as even the glass was delaminating and the front seats were pulled out literally with just a light tug to rip a small strip of glass that was still attached.
In the last photo you can see 1/2 tubes glassed into the floor. Are these original? They seem to be blocking water from exiting from the back.

i did all this to to my boat in the last few saturdays with the help of kevin felken over at canyon boats in lodi ca. not as bad as your probaly thinking to do yourself. will post pix this week of new floor and transom

I am going to try and grind out all the old stuff this week. I need to get that part done soon as I am already itching like mad >:D I need to redo the area under the bow and figure out how to install the fuel tanks properly also. If anyone knows a good link for instructions on this let me know :o

I'm not sure if I did it properly but here's how I installed my gas tanks. I din't have any problems with it after it was done. Two pices of fiberglass mat, about 12" X 12" drenched in resin, a ~10" pice of wood corner moulding shoved in between the two pieces of mat, I did that twice per tank. Took me less time to glass the tanks in than it did for my two fingers to type this. >:D ;D In this same link you'll see where I replaced my floor as well. That probably took me 4 hours or so. My boat didn't have those tubes glassed in to the floor either. ???

Well I am officially offering my services as a stand in for a cactus. Wow this is itchy work, however, I am almost ready to cut the new floor. Any tips on where to buy the glass materials in San Diego? Also anyone know a good way to get the old carpet glue off?
Pics are coming, I just had to sit down and take a break for a few :P

There is a place in La Mesa called DMC you can look them up , I dont have there number but they sell every thickness of mattong off a roll by the foot and puts home depot's prices to shame. And they also sell all types of resin and any other materials you can possibly think of. The guy in there will be more than happy to walk you through any procedures and answer any questions you might have about glassing or carbon fibering.

If its the hard dried on glue, Ive been using my grinder with 60 grit sand paper. Works great, and yes it is itchy stuff.

The glue is 1/2 hard and 1/2 kinda soft, I tried a scraper on the soft stuff, but that is too labor intensive. The grinder seems to heat it up and make it sticky then sling it everywhere, bu that was working better than scraping. I heard brake cleaner, so I'm off to buy that.

Seriously, the itchy fiberglass sh!t rarely bothers me and when it does it is hardly even noticeable to me. I could make a mint... wash with cold water, the colder the better.

Yeah, I got the brake cleaner idea off the other site... 99cent store had some but... That idea sucked. I'll just grind it off. Home depot to pick up a few 24 grit disks.

I did notice it coming off after sitting in the sun for a while, but the grinder disks have been purchased. I also must replace the wood that attaches the deck to the instrument panel. It looks like the previous owner did some kind of terrible job and broke them off then wood screwed a new piece to the broken area. I give the job a D- and thats just because it lasted the summer without cracking the deck. This boat is going to solid and done right when I'm done with it.

Let me just say removing carpet glue SUCKS! I am getting close to having this thing prepped for new glass and wood ;D It is amazing how someone can try and glass in a gas tank by applying the glass to a floor 1/4" deep in carpet glue. Well at least it will be done correctly this time.

Just so you know, you may already, when you put the carpet glue down you use a trowel w/ 18 inch groves and you dont do the intire area where the carpet is going to be laid just the edges a little in the middle and any special needs areas. Good work so far.

I just spent another three hours sanding/grinding carpet glue to get it prepped, so yes i agree it doe's SUCK ;D

Thanks, I'm cutting the deck braces off now, along with a part of my finger :o Wrap it up and get the other side off and I'll be ready to go purchase some wood and glass O0

I stopped by DMC today and got my materials. They were not able to suggest anything as far as what materials I should use... I went with 10 oz cloth and tape. I had to ask everything to get any answers even how to mix the hardener, and this was after I mentioned it would be my 1st time doing glass. I had a woman helping me >:( Guess I didn't get the right person. Oh well I'm going to try my hand at this and install the gas tanks after lunch.

and comes in many different mounts/arbors for a veriety of tools. Works well, like sandpaper, but runs cool
will not make much heat so less chance for the glue to get sticky, works on paint removal and rust very well too.

I seen that and i almost picked up a couple when i was stripping the glue off of my boat.
Now i am going to strip the old paint and rust off my trailer so i think i will pick some up and give it a try ;D

looks pretty good but if you don't mind, I'd like to make a suggestion.
In your pictures, you can see where there are air bubbles between the brackets and the tanks-

It would be a good idea to cut those bubbles out and add another layer of the cloth in this manner-

Air bubbles are a weak link that can and will allow movement which in turn can be a place of failure. After cutting the bubbles out, try to get the next layer of cloth to make a tighter fit/bond. Be sure to clean it all real well with acetone a couple of inches in all directions.
If you ever happen to do it again, instead of using metal brackets, you can use dense cardboard. You can put the resin on the tank and hull, saturate the cardboard and stick it in place. Once all that is almost set up, go over it with the cloth and it's a super solid bond.

Yes sir, just grind away or anything to be able to get a tighter bond. It probably would have been a good idea to put resin between the bracket and tank, let it kick so they would have been held in place for you better. Gas tanks can be a pain! They're also a place where you want/need the repair to be as solid as possible.

DMC told me that mat was just for fill, to thicken it up. That it added no real strength. I did also put resin then cloth under the metal, let that set up a bit then added the cloth to the top. Hopefully I'll get a chance to get back to it soon. The fires kinda put a damper on my progress.

Well I'm back at it...finally I have made the stern piece, cut the center board, and 2 of the cross braces. I will try and get all the wood cut tomorrow. The boat seems to dip down in the middle... I am thinking I should have used a 2X6 and cut it to size. Instead I am going to have to put some filler under the low part. I really wish I had a band saw right about now. The jig and skill are making the job much slower

I hope you havent glassed in that floor yet....it would be a good idea to leave some openings (gaps or holes) at the bottom of each piece so water can flow. water will find its way in there and get trapped. it would be a good idea to let it escape somehow back to the transom.

A good test of this would be to find an '03 or newer Malibu boat and lean on the free board. Then go lean on a master craft, Nautique, supreme, Moomba, etc.... That's the difference between mat and cloth. Malibu being the sprayed in mat construction and the rest being hand laid glass cloth.
There is no strength in cloth, you're getting bum information from whom ever DMC is. And you can't spray in mat. You can use a chopper gun that shoots in pre-adjusted lengths of fiberglass strands mixed with resin, that in turn is rolled to remove air, but you can't shoot mat.
If you were to lay layer upon layer upon layer of cloth, then yes you'd get a rock solid lay up, like a motorcycle helmet. No one does that in boats, no one. Mat is the strength of the lay up, along with roving and other types of mat, cloth has one purpose in it's life and that's to be applied over the mat so you can work out the air with a squigee or a roller. Cloth won't tear or get tangled like mat will. Other than that it makes for a nice final layer for flo-coating (or if you're building a boat with a wood deck, you'd use deck cloth, a very fine type of cloth that's invisable to the eye once its wetted out) that's what cloth is for. Some builders would even remove the cloth from the mat once the air was removed in an effort to save weight.
I looked on a few of the ski boat web sites. Ski Supreme claims to be 'hand laminated'. Could be, could be stretching it a little too. Here's a picture they posted on their site of a laminator using a squeggie. Ok, looks like they're hand laminated except for the fact that they have chopper guns hanging over head in the shot and those have to be used for something. So maybe they are a 'little bit' hand laminated. Or maybe the term hand laminated doesn't mean what it use to mean. lol

I believe you. I was under the impression all tournament ski boats were chopper gunned? My next door neighbor has a Tige, biggest piece of over priced pile of crap I've ever seen. But it has a tower, and a killer sound system and the bladders and all the necessary stuff you need to go boating and he loves it. Throws a fuking wake that'd swamp most boats. :-[

As a manufacturer, why would you invest the $$$ into a bulletproof hull when 98% of the time the boat will be used in smoother water and at low speeds? Malibu doesn't claim to make "Hot Boats" only Wave errr, Wakeboarding boats.

Well, I'm finally back at it. I have a question though, when "soaking" the wood with resin is one coat enough or does it take more to make it "waterproof"?

just put a good thick cloat on it....you will see the wood change colors as your putting down your first coat...it will look 'wet'

only thing is that where the boards notch together...did you make a tolerance for the resin?

I think so... If it's too tight I haven't coated the center board yet so I can still modify that if needed.

Fixed one slot and put a coat of resin on the center board, but... What happens if you don't use enough hardener? Will it "dry" eventually? I think I may have used 1/2 the needed hardener because it is still sticky after maybe 3 hours :-\

Put a heat lamp on it for as long as you can, and then let it sit overnight. If it isn't hard in 24hrs, probably have to regrind it back out :(

I think what you did (the slow cure) is a good thing . I read somewere (when doing mine) that doing this lets the resin to soak into the wood better and gives you a stronger finished product . ;D If it cures to fast it wont bond well to the wood and might delaminate later. Not sure on this, just what I heard. ???

Fully cured this morning. I'm sure the outside temperature isn't helping either. Today It goes in the boat O0
Then measure and cut the plywood, coat that, glass it in, meaasure and cut the bow braces, glass them in, m&C the under dash board(??) and install, repair seat bottoms (if needed) and glass them in, install carpet, stereo, speakers, replace intake gasket... I'm sure there is more... What am I doing here typing? I have a lot of SH*t to do before I can put this thing back in the water.

Here are a couple of the next step. I measured out the floor about every 6 inches and cut a cardboard template to be sure it was right before I cut the 3/4" plywood.
It took 1 trim to get it lay in correctly and leave enough room for the soon to be resin covered board.

Well I got the new bow braces epoxied in today :)
I am now debating whether or not to replace the "kick" board. I have read threads where some boats have the bow sealed up, but mine had one installed with an area to store junk in the bow. It was done very poorly IMO and was just screwed to a couple 2x4's that were attached to the bow supports and floor. Are they normally glassed in? Can I leave it out and maybe put a cargo net across the space to store stuff if I need to? What is everyone's take one this?

Put something that floats up front, just in case. I've thot of hanging a net under my dash to hold stuff jackets, throwable Etc. We were thinking maybe some type of tailgate net maybe.

I used to keep about 6 extra life vests up there. I am thinking to replace the board and glass it on the bottom and sides. It will give me somewhere to mount my speakers also.

Not intending to hijack, but, is that really necessary? The gas tank I got from hotrod is different than the one removed; in addition to some sprayed foam in the bow that I'll be removing, there's also a flotation type deal that runs across the bow that will need to be removed to accommodate the tank.

I got the "kick" panel designed, cut, and glassed in today. I also finished glassing in the deck braces so the front is complete ;D
Tomorrow I need to get the seats glassed in and steering back on. Then it's time to try my hand at carpet.

Why carpet the bow?
I dont blame you for carpeting the bow. I would have also. No sense in doing all that nice work for something to look half-assed! My bow on the Sanger is carpeted and the bulkhead is even wrapped in the same material as the seats. Just makes it look sharper. Good job on all the work.

Thanks, It came out OK for my 1st try. As I thought the color is growing on me every time I look at it. I can't wait to get it out in the water now that Everything is set up for my short frame :P I moved the seat forward, the gas pedal closer to the seat, the jet-o-vater control right to my reach. I guess it may be a little cramped for a tall person, but I guess that means I get to drive more ;D

I know how you feel about setting things up to fit you. I think the guy that had my boat was around 7' tall, although I know better. The foot throttle was over where the passenger could have operated it and the trim control was so far up under the dash that you almost had to crawl under to change the trim. The seat to the steering was ok so I didn't have to move that. Carpet does look good. Too bad it wasn't a little later in the year, I would have given you mine and it's that color cause I'm going to be changing mine out and it was new last year.

Took it to El Capitan to test and tune. Everything was going great until....

I fired it up on the trailer started perfect, adjusted the timing a little at idle, all seemed good.
Went about 1/2 way across the the main part of the lake punched it a little and was feeling good. Great response, seemed to be making good power.
Got around the 1st bend and noticed a lot of white smoke coming from the drivers side. Hmm did I spill something on the logs or heads? Better shut her down and inspect...
Shut down and climbed in back, suddenly there is a loud pop and water is GUSHING in.
The exhaust hose may not have been tightened up to the riser, or the riser just over heated from lack of water, anyways the hose melted away from the riser and was flooding my boat.
Now I try to restart to get to shore. Nope, another electrical issue and the post melted off in my effort to get it to start.
So, since my wife and son are in the boat with me I jump in the F'in freezing water and start swimming the boat towards shore. I almost froze before I climbed back in the boat and just used my hands to get to shore.
Now, family is safe I inspect the hose and am able to get it back on enough that it could be called a small trickle. I swap batteries from the one for the stereo, it turns over strong. Now that the bildge pump is not falling behind, I am no longer sinking :o
I load the family in the boat and push it into deep water, fire it up and race back to the dock.
Wow, what a day!
Now to go find out what caused the problem and order some new hose and and a flap for the exhaust which melted also.

I found the problem...
My thermostat housing has an almost stripped out outlet so I put some extra pipe tape and a lot of silicone to make sure it didnt leak this time.
Too much silicone, completely sealed the water outlet to that side.
Now if I seal one end of my log and blow real hard in the other and a very small amount of air seeps thu does that mean the the pop I heard was the water jacket cracking? If so would this very small amount of leakage cause problems? If so anyone have some TT headers or OT headers they want to sell me?

Speaking of which, I took it out Sunday and it really seemed like it was porpoising a lot over 55MPH Would stiffening up the floor cause that? Is there something I can to correct it like rideplate or a cav plate? Hopefully it was just the rough water, but it really seemed like a rough ride compared to last year... :banghead:

are you running a droop? have you ever put a straight edge on the bottom?

How did they hold the boat up off the trailer? or what kind of dolly did they use?
they supported it from both sides of the transom and under the bow, the reason was to let the hull relax. it was not on a dolly

No droop, no idea on lines of bottom, but it is pretty beat up. I filled some of the gouges with epoxy.
Today I adjusted my jet-o-vator to increase the downward angle and see how that works. (At the cost of my already minimal roost :mad:) I thought that maybe the old floor being so rotten was allowing the hull to flex like a shock absorber on the waves ??? It is possible that I bowed it out by installing the braces from the bottom to the inside of the deck :-\
Again will cav plates/or a ride plate or any hardware correct this?

I think a ride plate is to help the boat get out of the water and ride less "wet", same for a cav plate but cav plate's aren't usually on jet boats. You can use a cav plate to help stop porpouising (sp?) but it's going to cost you a lot in terms of speed and gas mileage. IMO

Im no expert on this, but heres something ealce to consider. You removed alot of weight from under the floor (the water soaked foam and wet wood), so you might just need to do some adjustments to your jet-o-vator like you said. The boat is lighter now and could be trying to carry the bow higher than before. After removeing the foam (also soaked with water) from mine I can see a difference in how the boat sits in the water and noticed that it seems to ride higher on the water now at speed (judging by looking at the spray from the side of the boat) . BTW , Mine has always had a problem with porpoising and it seems to have gotten worse after the wet foam came out :banghead:.

That crossed my mind also. I was thinking about how smooth the big wakeboard boats ride and thought that maybe it was just riding higher and combined with the rough water... well thanks for giving me hope :)
